The Best Hardside Carry-On Luggage

Every hard case looks the same on a shelf. The published shell material is the one thing that predicts whether it survives a decade, and three plastics behave very differently.

We have not tested this gear. Every figure here is compiled from published manufacturer specifications and published airline policies, and the arithmetic is public so you can check it. This page contains affiliate links — see the affiliate disclosure.

Three plastics, in order of how they fail: polypropylene flexes and rarely cracks, polycarbonate flexes and returns, and ABS is the cheapest and the most brittle. The published shell material is on every spec sheet and it predicts more about a decade of ownership than the price does.

The three plastics, and how each one fails

A hard shell does not wear out gradually the way fabric does. It survives, or it cracks, and which one happens is largely decided by the polymer named on the spec sheet.

  • Polypropylene — the most crack-tolerant of the three. It is also the lightest, which is why the lightest bag on this page is made of it. It scuffs and marks readily; it does not shatter.
  • Polycarbonate — flexes under impact and springs back. The standard for a mid-priced hard case, and the reason a polycarbonate bag can be sat on by the case above it in a bin and survive.
  • ABS — the cheapest to mold and the most brittle. Under a hard enough impact it does not deform, it breaks. It is what most sub-$100 hard cases are made from, and it is a legitimate trade at that price.

Some manufacturers publish “hardside” and nothing more. That is itself a data point — a company confident in a polycarbonate shell says so on the box. Materials in more depth, including fabric.

The weight penalty is real and it is not uniform

Hard shells cost you weight against a comparable fabric bag — but the spread within the hardside category is wider than the gap between the categories. The Airconic at 4.43 lb is lighter than every softside carry-on in this ledger. The Road Runner at 9.3 lb is more than double it.

That 4.87 lb spread is decided entirely at purchase, and it lands on the carriers that publish a weight cap. Against Hawaiian’s published 25 lb, the Airconic leaves you 20.6 lb and the Road Runner leaves you 15.7 lb — a quarter of your allowance, gone before packing.

The depth trap

Fabric bags compress. A hard case does not: whatever depth is printed on the spec sheet is the depth that will be measured, forever, with no give at the corners.

Four of the eight above publish 9.75 in or more of depth, against a 9 in standard. On a softside bag half an inch of overage squeezes into a sizer; on a hard case it does not, which is the single strongest argument for buying softside instead if your carrier actually measures.

The Airconic’s 7.9 in published depth is the standout here, and it is the reason it is also the best hard case on this site for European carriers, which publish tighter depth than the US standard.

What to buy

  • Best overall hard case → American Tourister Airconic. Polypropylene, 4.43 lb, 7.9 in deep and a 10-year warranty. It wins on the two published figures that matter most.
  • Tightest published box → Samsonite Winfield 3 DLX, at 22.25 × 14.5 × 9.5 in — the closest any hard case here gets to the standard.
  • Best under $100 → American Tourister Stratum 2.0, at $9.00 per covered year. Accept the ABS shell; at that price it is the honest trade.
  • Occasional flyer, tight budget → Amazon Basics, with eyes open: a 3-year warranty against a decade everywhere else, and no shell material published at all.
  • Do not buy → Delsey Helium Aero. Heaviest here, over the limit on all three dimensions, no published price.

What is the best hardside carry-on luggage?
On published specifications, the American Tourister Airconic — a polypropylene shell at 4.43 lb, the lightest hard case we track by nearly a pound, with a 7.9 inch depth and a 10-year warranty. The Samsonite Winfield 3 DLX publishes the tightest overall box.
Is polycarbonate or ABS luggage better?
Polycarbonate, on durability. It flexes under impact and returns to shape, where ABS is more brittle and more likely to crack outright. ABS is cheaper to mold, which is why nearly every sub-$100 hard case uses it — a fair trade at that price, not a fair one above it.
Is hardside luggage heavier than softside?
Usually, but the spread within the hardside category is wider than the gap between categories. The lightest hard case we track is 4.43 lb — lighter than every softside carry-on in our ledger — and the heaviest is 9.3 lb.
Does hardside luggage crack?
ABS shells can, under a hard enough single impact — that is the failure mode of the material. Polycarbonate flexes and returns instead, and polypropylene is the most crack-tolerant of the three. It is the main reason to read the published shell material before buying.
Does a hardside carry-on fit in the sizer?
Only if its published dimensions genuinely fit — a hard case has no give at the corners, so half an inch of overage that a fabric bag would squeeze past will stop a hard shell dead. Four of the eight hard cases we track publish a depth of 9.75 inches or more against a 9 inch standard.
